The Challenge

Understanding the Problem

A large manufacturing enterprise needed to modernize its production facilities with IoT sensors and real-time monitoring to reduce downtime, optimize production efficiency, and implement predictive maintenance. Their existing operation ran on legacy systems and manual data collection: machine performance data lived in isolated silos on the factory floor, was logged by hand or trapped in proprietary controllers, and rarely reached the people who needed it in time to act. Maintenance was almost entirely reactive — teams responded to breakdowns after they happened, leading to unplanned downtime, rushed repairs, and cascading delays across the production schedule. Without a unified, real-time view of equipment health and output, leadership had no reliable way to spot bottlenecks, predict failures, or benchmark performance across lines. To stay competitive in an Industry 4.0 landscape where rivals were already acting on live operational data, they needed a connected platform that could turn raw sensor signals into decisions.

Our Solution

How We Solved It

We designed and implemented a comprehensive, end-to-end IoT platform spanning the factory floor to the boardroom. At the edge, we instrumented production lines with sensors that stream telemetry over the lightweight MQTT protocol into Azure IoT Hub, giving us a secure, scalable ingestion layer capable of handling high-frequency data from thousands of points. That data lands in TimescaleDB, a time-series database purpose-built for the volume and query patterns of industrial sensor streams, where it powers both real-time monitoring and historical trend analysis. On top of this foundation we built predictive maintenance models in TensorFlow that learn each machine's normal operating signature and flag anomalies — vibration, temperature, or cycle-time drift — before they escalate into failures. The platform serves three audiences from a single source of truth: executives get real-time React dashboards and Power BI reports on plant-wide performance and OEE; production managers get live operational insights to rebalance lines and reduce bottlenecks; and maintenance teams get automated, prioritized alerts that tell them what to service and when. The entire stack is containerized with Docker for consistent, scalable deployment across facilities.
